Why Manufacturers Are Switching from Electric Applicator Heads to the ITW Dynatec BF MicroBead System

In manufacturing, the best technology is not always the most expensive technology. More often, it is the technology that delivers the best combination of performance, reliability, serviceability, and total cost of ownership.

Recently, we worked with a customer who was operating an electric applicator head system and experiencing stringing, due to an imprecise cutoff. Their biggest complaint was one we hear more frequently today:  "The electric modules weren’t cleanly cutting off and we had to shut the line down multiple times per day to clean up the mess.  Also, the replacement cost was extremely high."

After evaluating their application and discussing their operating experience, the customer made the decision to convert to an ITW Dynatec BF MicroBead Optima pneumatic applicator system.  Their experience reflects what many manufacturers are discovering.

While electric applicator heads offer certain advantages, particularly in applications where extremely high cycle counts are required under ideal operating conditions, the reality of most manufacturing environments is much different.

Adhesive contamination, char buildup, changing production conditions, varying adhesive viscosities, and everyday maintenance challenges often impact performance long before an electric applicator reaches its advertised cycle life.

As a result, many manufacturers are finding that the higher acquisition cost, system complexity and increased maintenance expense of electric systems are difficult to justify.

In many cases, electric applicator systems can cost nearly twice as much as comparable pneumatic systems. The controls required to operate electric heads are typically more complex, increasing both the initial investment and long-term maintenance requirements. When repairs are necessary, replacement modules can be significantly more expensive than pneumatic alternatives.

By comparison, the ITW Dynatec BF MicroBead Optima applicator offers a simpler, proven approach that many manufacturers find more practical and economical.

The BF MicroBead Optima applicator is designed to provide consistent adhesive application while maintaining ease of maintenance and lower operating costs. Pneumatic modules are generally easier to replace, less expensive to service, and more forgiving in demanding manufacturing environments.

Many customers also report improved performance when applying higher-viscosity adhesives, where pneumatic systems often demonstrate greater reliability and consistency.

Another advantage is adhesive cutoff performance. In applications where clean adhesive patterns are critical, Dynatec's Optima module technology often provides superior adhesive cutoff, helping reduce stringing and improve application quality.

Safety is another consideration.

Electric heads operate at elevated temperatures and can present burn risks if accidentally contacted during maintenance or troubleshooting activities. The ITW Dynatec MicroBead applicators are fitted with coverings to insulate the applicator and reduce the severity of the injury, due to incidental contact.  While all hot melt systems require proper safety procedures, many manufacturers appreciate the simplicity and familiarity of pneumatic systems.

At HAR, we believe equipment decisions should be based on the realities of the application—not simply the latest technology trend.

Every manufacturing environment is different. The right solution depends on production speeds, adhesive characteristics, maintenance capabilities, operating conditions, and long-term ownership costs.

That is why companies continue to turn to HAR when evaluating adhesive application equipment. We take the time to understand the application, discuss the challenges, and help customers select the technology that best supports their process and business objectives.

"many customers discover that the advantages of electric technology do not outweigh the added cost and complexity in their specific application."
